Operator Training & Simulation
Every start-up, shutdown and upset practised before it happens. Operators train on their own control screens against a dynamic model of your process, in the control room and in virtual reality, with every exercise scored and recorded.
The challenge
The situations that test operators most, such as start-ups, shutdowns, trips and emergencies, are rare and too risky to practise on a running plant. Experienced operators retire with knowledge that was never written down, new lines start up with crews who have never run them, and classroom training does not build the reflexes needed when alarms flood in.
Overview
LOGICAL SYSTEMS Operator Training & Simulation (OTS) gives your operators a safe copy of the plant. They train on the control screens and control logic they use every day, connected to a dynamic model of your process that responds as the plant does: levels, flows, temperatures and pressures move realistically, alarms and interlocks act as they would, and mistakes cost nothing. Built on the Inductive Automation Ignition platform, OTS can run a copy of a plant's own Ignition screens, pointed at the simulator instead of the plant.
Instructors run exercises from a scenario library, from routine start-ups to equipment failures and alarm floods. They inject malfunctions, freeze, rewind and replay, and score each trainee on actions, timing and procedure. Field operators practise rounds and procedures in virtual reality in a 3D model of the plant, and augmented reality guides them on the real equipment. LS Assistant coaches trainees through procedures and explains each debrief, and every result and qualification is recorded in Workforce Enablement.
Models are matched to what operators need to learn: mass and energy balances for batch and utility systems, rigorous thermodynamics for hydrocarbon and chemical processes. Machine-learning surrogates keep complex models faster than real time, and historian data calibrates them against your plant. The same simulator tests control changes, new screens and procedures before they reach production.
Capabilities
What OTS does
Your Control System, Emulated
- The plant's own HMI screens, alarms and trends
- Control logic run in IEC 61131-3 controller emulation
- Interlocks, sequences and batch phases as on the plant (ISA-88)
- Isolated from the live control network
Dynamic Process Models
- First-principles models of vessels, pumps, valves, heat exchangers, columns and reactors
- Fidelity matched to the training goal, from mass and energy balances to rigorous thermodynamics
- Water and steam properties to IAPWS-IF97
- Models and property packages exchanged through the FMI and CAPE-OPEN standards
AI & Machine Learning
- Machine-learning surrogates for faster-than-real-time runs
- Models calibrated against Industrial Data Historian records
- New exercises generated from combinations of disturbances and failures
- Trainee performance compared with expert benchmarks
Instructor Station
- Scenario library: start-ups, shutdowns, grade and recipe changes, trips and emergencies
- Malfunctions and disturbances injected on cue
- Freeze, snapshots, rewind, replay and fast time
- Alarm floods and alarm response, in line with ISA-18.2 and IEC 62682
Virtual & Augmented Reality
- Field rounds and procedures in a 3D model of the plant, on OpenXR headsets
- 3D plant models from CAD and laser scans, in glTF
- Augmented-reality instructions on the real equipment, on tablets and smart glasses
- Control room and field operators in one exercise
Assessment & Qualification
- Scores for actions, timing, alarm response and procedure adherence
- Debriefs with a replay of every action and trend, explained by LS Assistant
- Qualifications and refresher dates kept in Workforce Enablement
- Training records shared with learning management systems through xAPI
Benefits
Why manufacturers choose OTS
Ready before start-up
Crews practise a new line or plant on the simulator before the first batch, so start-up runs with trained hands.
Rare events made routine
Trips, failures and emergencies are practised until the right response comes without thinking.
Knowledge that stays
Your best operators' responses become scenarios and benchmarks for the next generation.
Qualification you can prove
Scores and replays back every sign-off, recorded against each operator in Workforce Enablement.
No risk to production
Training never touches the live plant: no lost output, no off-spec product and no exposure to hazards.
Changes proven first
Control changes, new screens and operating procedures are tested with operators on the simulator before they reach the plant.
Ask OTS in plain language
LS Assistant, the AI assistant in every Logical Systems application, answers questions from your live OTS records and shows the sources behind every answer. It keeps learning as your records, work instructions and resolved issues grow, and your data is never used to train AI models.
Answers with sources
Every answer cites the records and work instructions it used.
Your role, your site
It sees only what each user is allowed to see.
Asks before it acts
Every change it proposes needs a person's confirmation and is audited.
